Coal India charts smart mining future with AI, 5G and Automation

Coal India Limited (CIL) is accelerating one of the country’s most significant mining technology overhauls, replacing conventional coal extraction methods with artificial intelligence, automation, 5G connectivity and digital monitoring systems as it seeks to make mining safer, more efficient and environmentally sustainable.

The state-owned mining giant has outlined a roadmap that combines immediate deployment of smart technologies across its mines with a long-term investment of ₹1,900 crore in research and development by FY2030, signalling a shift towards intelligent and low-carbon mining operations.

The transformation spans exploration, open-cast and underground mining, logistics, coal processing and environmental management, with digital technologies increasingly becoming central to day-to-day operations.

AI and Digital Tools Reshape Mining Operations

CIL is already deploying AI, Internet of Things (IoT) sensors and data analytics across several mining functions to reduce operational risks, improve equipment utilisation and enable predictive maintenance.

In exploration, the company has combined core drilling with advanced 2D and 3D seismic surveys, reducing the number of boreholes required by up to 50%. Machine-learning models, including Support Vector Machines, Random Forest and XGBoost, are helping interpret complex geological data from gamma-ray, density and resistivity logs.

The company’s exploration arm, CMPDI, has expanded the use of remote sensing, GIS, LiDAR, drones and bathymetric surveys throughout the mining lifecycle. CIL has also partnered with the National Remote Sensing Centre (NRSC) to develop an AI-powered geospatial dashboard that will monitor mines and support environmental auditing.

Modern Equipment and Smart Safety Systems

Open-cast mines are being upgraded with higher-capacity Heavy Earth Moving Machinery, including 42-cubic-metre shovels, 240-tonne dumpers, draglines and surface miners designed for blast-free coal extraction.

The company says blast-free mining significantly reduces dust, noise and vibration while improving coal quality and minimising resource losses.

Safety upgrades have become a major focus, with AI-based fatigue monitoring systems, proximity warning technology, 360-degree cameras and automated fire detection and suppression systems being incorporated into mining equipment. Electronic detonators have also replaced conventional electric detonators across operations.

Digital fleet management systems, including GPS-based dispatch, payload monitoring and vehicle health monitoring, are improving equipment productivity and operational visibility.

Underground Mining Targets 100 MT

Coal India aims to increase underground coal production to around 100 million tonnes through wider deployment of Continuous Miner, Longwall and Highwall mining technologies.

Continuous mining has already been introduced in several operations, while large-scale Longwall mining is now being rolled out. The company is also investing in Paste Fill technology, which enables recovery of coal previously locked beneath support pillars while strengthening underground stability and worker safety.

Massive Infrastructure Expansion Underway

Alongside mining technology, CIL is investing heavily in coal evacuation infrastructure through its First Mile Connectivity (FMC) programme.

Out of 92 planned FMC projects, 46 have already been commissioned, creating approximately 432 million tonnes per annum of handling capacity. The nearly ₹27,800 crore programme aims to build mechanical loading capacity of 994 million tonnes annually by FY2030.

Rail connectivity is also being expanded, with four of seven critical railway projects already operational under a ₹23,465 crore investment plan.

The company is increasingly replacing truck-based in-pit transportation with high-angle conveyor systems to improve efficiency and reduce emissions.

Roadmap Towards Autonomous Mining

The next phase of CIL’s transformation focuses on autonomous equipment, electrification and connected mines.

Remote-operated Line-of-Sight dozers are currently being piloted in SECL and NCL, while Trolley Assist technology is being planned for large diesel-electric dumpers exceeding 190 tonnes.

The miner is collaborating with IIT Madras to develop safer electrification systems for heavy mining equipment.

Underground mines are expected to benefit from 5G communication networks, digital twins and autonomous monitoring rovers that can support remote operations and real-time monitoring.

Greener Mining and Smart Environmental Monitoring

Coal India is also expanding cleaner mining technologies, including dry coal beneficiation methods such as Air Table, Dry Jigging, Coal Winnowing and X-ray Transmission sorting.

Environmental monitoring is becoming increasingly automated through Continuous Ambient Air Quality Monitoring Systems (CAAQMS), Continuous Effluent Quality Monitoring Systems (CEQMS), AI-driven dust prediction models and satellite-based monitoring of afforestation, mine closure and rehabilitation activities.

A geospatial dashboard being developed with NRSC’s Bhuvan platform will monitor coal fires, mine reclamation and rehabilitation projects across CIL’s operations.

Research and Innovation Gain Momentum

The company’s research programme has expanded significantly following the establishment of the National Centre for Coal and Energy Research (NaCCER), which is shifting projects from proof-of-concept towards commercial prototypes.

Three Centres of Excellence, CLEANZ at IIT Hyderabad, CSE at IIT Madras and IMiN at IIT-ISM Dhanbad, are currently supporting 24 research projects across different technology readiness levels.

Major initiatives include Underground Coal Gasification in Eastern Coalfields, indigenous perovskite solar cell development with IIT Bombay, deployment of 5G mining technologies and trials of 500-tonne Self-Advancing Goaf Edge Supports in SECL’s Churcha underground mine.

₹1,900 Crore Innovation Pipeline by FY2030

By FY2030, Coal India plans to invest ₹1,900 crore in research and development, including pilot-scale projects for coal gasification, battery recycling and coal-based membrane technologies.

The company also plans to establish additional Centres of Excellence at IIT Bombay, IIT Roorkee, IIT Kharagpur and IIT Delhi, alongside a dedicated research centre in Northeast India.

Future projects include an Integrated Coal Refinery Complex, hydrokinetic pumped storage systems, coated spherical purified graphite production and expanded dry coal beneficiation technologies.

Despite challenges such as high capital requirements, skilled manpower shortages and adapting global technologies to India’s varied geological conditions, Coal India says automation, robotics, AI and digital technologies will increasingly define the country’s mining landscape as it pursues safer, smarter and more sustainable coal production.
